I am so frustrated right now. At the end of the summer, my car dealership replaced the catalytic converter and muffler on my car. It was a warranty repair and more complicated than they initially expected and took over a week. When I picked it up, I noticed almost immediately that intermittently it makes a loud, rumbling noise from the exhaust system - it sounds like a bad muffler. But it is very intermittent. It's not every day, it's not predictable and it happens only after I've been coasting and then hit the accelerator. It never happens when I accelerate after braking, it is always after I've been driving for awhile and it most commonly happens when I'm going uphill.
I've had it back to the dealership THREE TIMES and they insist they can't replicate the noise, they can't identify any problem with the exhaust system and they seem wholly uninterested in trying to figure out possible causes. My warranty is up in 8000 miles and I'm convinced they are going to try to screw me on this repair when whatever is wrong ultimately causes a bigger problem. Does anyone here know anything about cars and what might be causing this noise?!!?

HUGE shot in the dark and probably not related to your issue, but my car started to make a rumbling noise intermittently during acceleration. Usually a quick acceleration, like turning left into traffic. We took the car in to be looked at and they couldn't replicate it or find anything wrong so we kept driving it. It got worse and then we started to feel vibrations when it happened. We took it in again and DH drove it so they could see what we meant because we had figured out under what circumstances it happened. I can't remember exactly what was broken, but it was something to do with a rod and the axle. Basically a disaster waiting to happen. At $3000+ to fix a car only worth $3000, we just replaced it instead of fixing it.
My advice is figure out under what circumstances causes the issue, figure out how to replicate it, and take it to the shop and you drive the guys around so they hear it too.

Just noise so far. We did have your issue on DH's car last month and the sound was different than what we're hearing from my car. But thank you for the suggestion, it's at least a start, lol!

Could it be a heat shield that came loose/wasn’t fastened back down properly when they worked on your exhaust system?

I'm not sure but I will research this to see if it's a possibility. The rumbling sounds exactly like what it sounds like when someone has a bad muffler or has their car engineered to make that aggressive race car noise when accelerating.

Check out that heat shield idea.
If that is not it, then insist that one of the workers from the dealer go with you and make it replicate the noise. Since you know it happens after coasting, with engine hot, and going uphill...........go under those conditions, even if it means driving to the edge of town.

I watched a couple videos of the heat shield issue and I don't think that's it. It's not a rattle. It's a very deep rumble.

I know this sounds weird but have you had your tires checked recently? It might be worth a trip to a tire shop to see if the tread is wearing un-evenly or the tread is separating.
We had a back tire go bad and it sounded like engine rumble. I would have never guessed about the tire, until it blew - luckily in our driveway.
